The most expensive problems in embedded development are often discovered late, when hardware is set in stone, and a board spin would be very costly. Tag-Connect comments that engineers routinely optimise the design around a chosen processor, memory and power consumption. Yet the critical access points engineers depend on to test, debug, update firmware and bring up a system are frequently an afterthought.
Providing test access points that can be easily used without having to solder tiny wires onto pins of ICs or SMT resistors can greatly assist firmware development and board validation. In production, similar access may also aid calibration and quality checks.
One of the earliest questions in a new design should be: "How will I prove this works?"
The challenge that this question raises is how to provide the needed test/debug access without increasing precious board real estate or BOM costs. Not having adequate test access increases debugging time, complicates manufacturing, and hinders future maintenance. Saving 10mm² of PCB real estate is valuable, but saving engineers days of struggle might be worth far more.
Designing for testability is straightforward in principle but becomes more challenging when PCB area is limited. Rather than treating debug access as a permanent connector, systems such as the company's Plug-of-Nails provide programming or testing access as required, while minimising the connection footprint size, which can be as small as an 0805 resistor. The technology uses crown-tipped spring-pins to create a reliable electrical connection, with lifecycle testing demonstrating well over 100,000 operations. The resulting tiny PCB footprint preserves full programming, test, and debug access while freeing valuable board real estate to be used for the product itself.
For designs where space is especially constrained, the ECV3 Edge-Connect takes this approach further by using the literal side edge of the circuit board itself as the contact surface. Unlike traditional edge connectors, which connect to fingers located on both sides of the PCB, Edge-Connect uses edge castellation (like a plated through-hole overlapping the edge of the board) to contact the board edge and a single tiny through-hole to securely retain the connector while in use. Both approaches support the same design philosophy of providing program, debug and test access as part of the system design while minimising space and cost and improving signal integrity.
As embedded systems demand greater performance with smaller footprints, debug access must be treated as part of the architecture from the beginning. The ability to develop, test, diagnose, and support a product throughout its lifecycle depends on how intelligently that access is designed upfront.
